Intake Manifold: Service and Repair

1. Disconnect battery ground cable, then drain cooling system.
2. On Vans, remove engine cover.
3. release fuel pressure as outlined under "Fuel System Pressure Relief" in Precautions.
4. Remove air cleaner, alternator and fuel lines.
5. Disconnect accelerator linkage, then speed control and transmission kickdown cables if equipped.
6. Remove return spring, distributor cap, wires, heat indicator sending unit wire, then coolant hoses.
7. Remove evaporation controls systems, intake manifold attaching bolts, then remove intake manifold from engine.
8. Remove throttle body attaching bolts, then throttle body.
9. Turn intake manifold upside down, remove plenum attaching bolts, then remove pan from manifold.

10. Reverse procedure to install, noting the following:

a. Torque plenum pan bolts in sequence in three steps to 24 in-lbs, 48 in-lbs, then a final torque of 84 in-lbs

b. Install a new throttle body gasket, then use four dowels inserted into engine block holes to align new front and rear crossover gaskets.

11. On 3.9L/V6-238 engines, install intake manifold bolts and tighten in sequence in three steps. Torque bolts one and two in alternating steps of 12

inch lbs. to obtain a total of 72inch lbs.; then torque bolts 3 through 12 to 72 in-lbs; then all bolts to a final torque of 12 ft-lbs.
