Exhaust Manifold: Service and Repair
Turbo Engines

1.

Relieve fuel system pressure as described under MAINTENANCE PROCEDURES.

2.

Disconnect battery ground cable and drain cooling system.

3.

Remove air cleaner hose clamp to throttle body and remove air cleaner assembly.

4.

Remove accelerator cable, then disconnect automatic idle speed (AIS) motor and throttle position sensor (TPS) wiring connectors.

5.

Disconnect vacuum hoses from throttle body.

6.

Disconnect detonation sensor, fuel injector wiring connector.

7.

Loosen supply and return hose clamps at fuel tube assembly. Wrap shop towels around hoses and remove.

8.

Loosen tube nut, using two wrenches. Open fuel tube clip and remove fuel tube.

9.

Remove fuel pressure regulator, then the PCV vacuum harness, brake booster and vacuum vapor harness from intake manifold.

10.

Disconnect detonation sensor electrical connector, then remove fuel rail to intake manifold attaching screws.

11.

Remove fuel rail and injector assembly by pulling rail so injectors come straight out of ports.

12.

Be careful not to damage rubber injector O-rings during removal.

13.

Cover injector ports. Do not remove fuel injectors until fuel rail assembly has been completely removed from vehicle.

14.

Remove turbocharger as follows: 

a. Remove front engine mount through bolt and rotate engine forward away from cowl.
b. Separate coolant line from water box and turbocharger housing. Remove line and fitting from turbocharger.
c. Separate oil feed line from turbocharger housing. Remove waste gate rod to gate retaining clip.
d. Remove three nuts retaining turbocharger to manifold. Disconnect oxygen sensor lead wire and vacuum lines.
e. Remove right front wheel and tire assembly.
f.

Remove right driveshaft assembly.

g. Separate oil drain back tube fitting from turbocharger housing and remove fitting and hose.
h. Disconnect articulated exhaust pipe joint from turbocharger housing, then remove lower coolant line and turbocharger inlet fitting.

Lift turbocharger off manifold mounting studs and lower assembly down and out of vehicle. 

15.

Remove eight intake manifold bolts and washers, then remove intake manifold.

16.

Remove eight exhaust manifold retaining nuts, then remove exhaust manifold.

17.

Reverse procedure to install, noting the following: 

a. Tighten manifold bolts and nuts, starting at center and progressing outward in both directions, to specifications.
b. Apply antiseize compound to turbocharger threads and apply sealant to lower coolant line fitting and install fitting into turbocharger housing.
c. Tighten turbocharger to block support bracket and install screws finger tight. Torque first block screw to 40 ft. lbs., then torque screw to

turbocharger housing to 20 ft.lbs.

d. Tighten to specifications.
