NOISE - DRIVELINE "POPPING", TIRES "CHIRPING" - VEHICLES WITH E4WD AND 3.73 REAR AXLE RATIO

VIBRATION - E4WD, 3.73 REAR AXLE RATIO - IN MODERATE AND TIGHT TURNS

DRIVELINE - E4WD, 3.73 REAR AXLE RATIO - "WIND-UP" OR WHEEL "HOP" IN MODERATE AND TIGHT TURNS

LIGHT TRUCK:

1990-91 AEROSTAR

ISSUE:

Driveline "popping", tires "chirping", wheel hop/driveline wind-up may become evident in moderate and tight turns. This occurs because
the electronic clutch in the transfer case assembly has been signaled to engage repeatedly. The clutch releasing after a three (3) second
lock-up is what is being felt.

ACTION:

Check the electrical plug connections and, if necessary, install a new sensor assembly with welded connections that is less susceptible to
heat build-up. Refer to the following procedure for service details.

NOTE:

IF WHEEL HOP OCCURS AFTER TWO OR MORE HOURS OF DRIVING, THE PRIMARY ROOT CAUSE IS THE SENSOR(S) ON
THE TRANSFER CASE. HEAT BUILD-UP ASSOCIATED WITH EXTENDED OPERATION CAN SOMETIMES INDUCE POOR
SENSOR PERFORMANCE IN VEHICLES EXHIBITING THIS CONCERN.

INITIAL INSPECTION

1.

Check to be sure that the rear axle has a 3.73 ratio.

2.

Check to see if the wiring harness has been damaged by any add-on after-market electrical devices.

3.

Check to see that the following electrical plug connections are secure and properly connected.

Control module 14-pin plug under driver's seat

^

8-pin (8-way) plug at the transfer case

^

Two (2) sensor plug locations (front and rear) on the transfer case

^

Clutch wiring plug on the transfer case

REPAIR PROCEDURE

1.

If wheel-hop is made to recur, unplug the control module under the driver's seat.

2.

If the condition stops, there is an electrical concern in the wiring, plug connectors or sensors. Proceed as follows:

a.

Replace the front sensor (F09Z-7F293-A).

b.

Drive the vehicle again.

c.

If wheel-hop continues, replace the rear sensor (F09Z-7F293-A).

d.

If replacing the sensors does not correct the condition, repeat the initial checks.

3.

If the wheel-hop condition does not stop, the concern is probably a grounded/shorted wire from the dash to the control module or a mechanical
malfunction in the front suspension or internally in the transfer case. Therefore, inspect these areas further and correct as required.
