Removal and Installation
Remove

CAUTION:

If brake fluid is spilt on the paintwork, the effected area must be immediately washed down with cold water.

1. Disconnect the battery negative lead.
2. Remove the air intake assembly (refer to Operation Number 23 174 0).
Diesel variant shown others similar

3. Remove the air intake tube and the MAF sensor.
1. Disconnect the MAF sensor multiplug.
2. Remove the air intake tube.
Diesel Variants

4. Disconnect the engine breather tube.

5. Remove the air outlet tube upper bolt.

6. Remove the air outlet tube lower bolt.
All vehicles

7. Remove the battery top shield.

8. Remove the engine compartment noise reduction panel.
2.0L and 2.3L Variants

9. Remove the accelerator cable bracket.
• Disconnect the accelerator cable and place to one side.

10. Disconnect the throttle position sensor multiplug.

11. Disconnect the vacuum advance tube.

12. Remove the throttle body (three Torx bolts and one stud).
• Discard the 0‐ring seal.
All Vehicles
13. Drain the master cylinder reservoir.
1. Fit a bleed tube to the right‐hand front caliper bleed nipple.
2. Place the end of the tube in the bleed jar.
3. Unscrew the bleed nipple by one turn.
4. Press and release the brake pedal until the right‐hand side of the reservoir is empty.
5. Tighten the bleed nipple.
6. Repeat the sequence for the left‐hand front caliper until the left‐hand side of the reservoir is empty.

14. Disconnect the fluid level warning multiplug.
Manual transmission vehicles

15. Detach the clutch feed hose.
• Allow any fluid to drain into a suitable container.
All vehicles

16. Remove the brake fluid reservoir.

CAUTION:

Cap the brake pipe to prevent fluid loss and dirt contamination.

17. Disconnect the master cylinder brake pipes.

18. Disconnect the brake pipes.

19. Remove the master cylinder and pipe support bracket.
1. Cut the cable tie.
2. Remove the retaining nuts.
2.0L and 2.3L Variants

20. Disconnect the fuel pipes.
• Place to one side.

21. Disconnect the evaporative emission pipe.
• Place to one side.
Manual transmission vehicles

22. Remove the clutch feed pipe.
All vehicles

23. Carefully detach the vacuum hose from the servo housing.

24. Disconnect the right‐hand front brake pipe.
• Allow any fluid to drain into a suitable container.
• Disconnect the brake pipe from the retaining clip.
25. Remove the drivers side lower dash panel (refer to Operation Number 43 644 0).
26. Remove the steering column (refer to Operation Number 13 542 0).
Manual transmission vehicle shown, automatic similar

27. Remove the stop lamp and clutch position switches.
1. Disconnect the multiplugs
2. Remove the switches.
All vehicles

28. Disconnect the accelerator cable.
Manual Transmission Vehicles

29. Disconnect the clutch fluid pipe.
1. Remove the retaining clip.
2. Pull the pipe from the slave cylinder.
• Allow any fluid to drain into a suitable container.
• Plug the slave cylinder to prevent fluid loss.
All Vehicles

30. Disconnect the servo actuator rod from the brake pedal.
1. Remove the actuator rod pin retaining clip.
2. Remove the actuator rod pin.

31. Remove the servo retaining nuts.

32. Remove the pedal box (four bolts and two nuts).

33. Remove the servo.
1. Move the servo to the right.
2. Move the servo from behind the suspension strut.
• Manoeuvre the connecting rod clear of the bulkhead and the servo off the vehicle.
Install
34. Refit the components in reverse order.

CAUTION:

Use new nuts when installing the servo.

35. Install the servo.

36. Refit the stop lamp switch.
1. Pull the switch plunger out to its full extent.
2. Depress the brake pedal.
3. Install the stop lamp switch.
4. Slowly release the brake pedal.
• Connect the electrical connector.
37. Refit the steering column (refer to Operation Number 13 542 0).
38. Refit the drivers side lower dash panel (refer to Operation Number 43 644 0).

39. Fit a new throttle body 0‐ring seal.

40. Bleed the brake system (refer to Operation Number 12 141 0).
Manual transmission vehicles
41. Bleed the clutch (refer to Operation Number 16 843 0).
