Description and Operation

Introduction

The construction of the new Mondeo is the same as that of the previous model:

  • 4-door (notchback)
  • 5-door (hatchback)
  • Estate

The main constructional differences between model versions lie in the mid and rear sections, whereas the front section exhibits standard body characteristics.

Design Features

The Mondeo has additional crash elements in the front and rear sections. The front crossmember and the hood lock panel have been redesigned.

Front Crossmember

The front crossmember is of a multipart construction. The material of the individual crossmember elements is of differing thickness. The crossmember is joined to the two side members by means of resistance spot welding. Square-section steel tube elements form an integral part of the side members and are joined to the outer flange plates by means of a special welding process (projection welding) during production.

NOTE:
NOTE:In the case of repair, only the complete front crossmember must be replaced, or it must be cut out at the joint between the square-section tube and the flange plate. Sectional repair in the vicinity of the square-section tube is not permissible.

Hood Lock Panel

The hood lock panel is made of plastic. The one-part construction is secured to the crossmember and the fender apron panel via bolted connections. Minor damage can be repaired using the applicable plastic repair process.

NOTE:
NOTE:If the degree of damage is such that penetrating cracks, partial breaking away of material or even missing sections are evident, the hood lock panel must be replaced.

Front Crash Element

The front crash element is manufactured from thick-walled sheet steel. Pre-determined folding points are provided in front of the connections with the side members. Securing to the body is by means of bolted connections. The mounting for the threaded towing hook is located in the crash element.

NOTE:Repairs to the crash element such as straightening or sectional replacement are not permissible.

Rear Crash Element

The rear crash elements are bolted to the body in the area of the side members. They are joined to one another by means of a bolted crossmember made of high-strength sheet steel section. The crash element consists of two concentric tubes. If subjected to an external force, the inner tube is pressed through a restriction. This results in a reduction in diameter and the impact energy is dissipated.

Measurement of the Rear Crash Elements

For an exact diagnosis, the rear crash elements must be measured. For this purpose, the bumper cover must be removed.

NOTE:If the dimensions are within the specified tolerance ranges and no damage is evident, the crash elements ca be reused.

Front Side Member

If the extent of the frontal damage goes beyond the crash element, the front sections of the side members will be subsequently deformed. Pre-determined folding points are provided on the outside and inside of this area of the side members. If only this area is damaged, sectional replacement of the side member is possible.

NOTE:Damage extending beyond these areas, requires complete replacement of the side member.

Hood Hinges

Pre-tensioned hinges are used on the hood. Pre-tensioned means, that the hinges are subjected to a low mechanical pre-tension when the hood is in the closed position. Due to this pre-tension, the vibration tendency of the hood at higher speeds is significantly reduced.

The pre-tensioned hinge system is also used for the luggage compartment lid of the 4-door.

NOTE:
NOTE:When performing adjustments to the hood or to the hinges, it is essential that the specifications for pre-tensioned hinges are observed.

High-strength steel parts are used on all Mondeo model versions.

Corrosion Prevention Measures

On all model versions of the new Mondeo, the body parts are largely zinc plated on both sides. Only parts in the roof area, the inner A-pillars, floor pan inside crossmembers and the back panel reinforcement are not zinc plated.

Additional Corrosion Prevention Measures

Furthermore, additional corrosion prevention measures have been carried out.
