Fuel Gauge Sender: Service and Repair

NOTE:  DO NOT handle the fuel sender by the fuel tubes. Due to the length of the tubes, the amount of leverage generated by handling the tubes could
damage the solder joints.

IMPORTANT:  Always replace fuel sender O-rings when re-installing fuel sender assembly.

REMOVE OR DISCONNECT:

1.

Relieve fuel system pressure (see "Fuel System Pressure Relief").

2.

Drain fuel tank (see "Draining Fuel Tank").

3.

Fuel tank (see "Fuel Tank Replacement").

DISASSEMBLE:

Tools Required:  J 35731 Fuel Tank Sending Unit Spanner Wrench.

1.

Chassis to sender fuel feed and return pipe assemblies from fuel sender: Grasp chassis to sender fuel feed pipe and fuel sender quick-connect
fitting. Twist quick-connect fitting 1/4 turn in each direction to loosen any dirt within quick-connect fitting. Repeat for other fitting.

CAUTION:  Safety glasses must be worn when using compressed air, as flying dirt particles may cause eye injury. Using compressed air, blow
out dirt from quick-connect fittings.

Quick-connect fittings:  Squeeze plastic tabs of male end connector and pull connection apart. Repeat for other fitting.

3.

Using J 35731 remove fuel sender assembly retaining cam, fuel sender assembly and O-ring from fuel tank. Discard fuel sender assembly O-ring.
Clean fuel sender assembly O-ring sealing surfaces.

ASSEMBLE:

1.

Position new fuel sender assembly O-ring on fuel tank.

IMPORTANT:  Care should be taken not to fold over or twist the fuel pump strainer when installing the fuel sender assembly as this will restrict
fuel flow. Also, assure that the fuel pump strainer does not block full travel of float arm.

2.

Fuel sender assembly and fuel sender assembly retainer cam using J 35731.

3.

Chassis to sender fuel feed and return pipe assemblies to fuel sender quick-connect fittings:
a.

Apply a few drops of clean engine oil to the male tube ends.

b.

Push connectors together to cause the retaining tabs/fingers to snap into place.

c.

Once installed, pull on both ends of each connection to make sure they are secure.

d.

Repeat for other fitting.

INSTALL OR CONNECT:

1.

Fuel tank (see "Fuel Tank Replacement").

2.

Add fuel and install fuel filler cap.

3.

Negative battery cable.

4.

Turn ignition switch to "ON," position for two seconds, then turn to "OFF" for ten seconds. Again turn to "ON" position, and check for fuel leaks.

5.

Perform the "Idle Learn Procedure." The PCM will need to relearn the IAC valve pintle position following battery reconnect.
