Fuel delivery unit: Removing and installing

Special tools and workshop equipment required
   
t  Special wrench -T10202-
Requirement
l  To remove the fuel supply unit, the tank should be at a maximum of 3/4 of full capacity. Drain the tank if necessary.
Removing

Versions with rigid battery protection
–  Remove cover -1- over battery. To do so, press release tab -arrow-.

–  Disconnect battery earth cable -arrow- with ignition switched off.

Versions with flexible battery protection
–  Disconnect battery earth cable -arrow- with ignition switched off.
Continue for all engines
–  Remove rear right seat → general body repairs, interior; Rep. gr.72.
–  Loosen the floor cover below the seats and tip this to rear.

–  Remove the protection elements from fuel delivery unit (depending on the version).

–  Release retainers -arrows- at cover for sealing flange.

–  Carefully release electrical connector -arrow- of sealing flange and disconnect.
  WARNING
Fuel system is under pressure! Before opening the system place a cloth around the connection. Then release pressure by carefully pulling fuel hose from connection. Wear safety goggles and appropriate clothing to avoid injury and contact with skin.

–  Pull fuel supply line -1- and return line -2- off. To do this press release tabs.

–  Fit spanner -T10202- on the three rounded ribs on the locking nut and unscrew union nut from flange. When doing this press spanner -T10202- tightly on the union nut.
  Note
If the fuel delivery unit needs replacing, drain the old delivery unit prior to disposal.
–  Pull fuel delivery unit and seal out of the opening in fuel tank.
Installing
Installation is carried out in the reverse order of removal while noting the following:
t  On fitting the fuel delivery unit, check that the fuel level sender is not bent.
–  Insert new seal for sealing flange dry into opening of fuel tank.
–  Moisten seal with fuel, only when installing fuel delivery unit.
–  Note installation position of fuel delivery unit flange.

–  Tighten downwards the locking flange using force until leaving it in its fitting position.
l  The tab -2- on the sealing flange must lie between the tongues -1- and -3- on the fuel tank, the -arrow- points in direction of travel.
–  Tighten the lock ring.
l  Tightening torques: 110 Nm

–  Connect the fuel supply line -1- (black).
–  Connect the return line -2- (blue or marked mark).

–  Insert the plug connector -arrow-.
–  Pull on the connections and the plug connector to check if they have been connected correctly.
Further assembly is performed in the reverse sequence. In the process, note the following:
t  Pull on the line connections to check if they have been connected correctly.

t  The arrow on the cover -2- indicates direction of movement.
–  Observe safety precautions for connecting the battery → electrical system; Rep. gr.27
