Driveshaft Service

4000 MODELS

    Two types of driveshafts are used on these vehicles. All 4 cylinder models and 5 cylinder models up to VIN No. DA077974 use driveshafts
referred to as type A. 5 cylinder models from VIN No. DA077974 use driveshafts referred to as type B. Driveshaft length varies from side to
side and differs according to engine and transmission type. Driveshaft lengths are as follows: 4 cylinder w/manual transmission, left side-20.87
inches, right side-20.87 inches; 4 cylinder w/automatic transmission, left side-23.21 inches, right side-19.28 inches; 5 cylinder w/manual
transmission exc. 4000 Quattro, left side-22.95 inches, right side-19.63 inches; 5 cylinder w/automatic transmission exc. 4000 Quattro, left
side-22.95 inches, right side-19.05 inches; 4000 Quattro, left side-21.32 inches, right side-19.53 inches.

When disassembling drive shaft, note the following: 

a. Always use suitable pliers when loosening or tightening boot clamps.
b. When removing outer CV joint on type A driveshafts, spread circlip and drive joint off shaft by tapping lightly with copper drift against hub.
c. When removing outer CV joint on type B driveshaft, drive joint off shaft by tapping with copper drift or mallet against hub.
d. Always use suitable pliers when removing inner CV joint circlip.
e. To remove protective cap from inner CV joint, drive off joint with drift.
f.

When removing inner CV joint, press off with suitable tools.

To disassemble outer CV joint, proceed as follows: 

a. Mark position of hub in relation to cage and housing.
b. Swivel hub and cage while removing balls one after the other.
c. Turn two larger openings of cage until level with joint edge, then remove cage with hub.
d. Swing hub until one segment can be pushed into larger rectangular opening of cage, then tilt hub out. Six balls of each joint belong to one

tolerance group. Always replace hub, outer ring, ball cage and balls together.

e. Check housing, hub, cage and balls for pitting. If excessive radial clearance in joint is noticeable when shifting gears, replace joint.

When assembling outer CV joint, proceed as follows: 

a. Fill joint with 45 grams of grease included with repair kit.
b. Install cage with hub into housing, install balls from opposite side, and ensure marked position of hub, cage and housing match.
c. Install new circlip on shaft.
d. Fill joint with remaining 45 grams of grease.

When disassembling inner CV joint, proceed as follows: 

a. Pivot ball hub and cage out of outer ring and push out, then pull out balls.  Six balls of each joint belong to one tolerance group. Always

replace hub, outer ring, ball cage and balls as an assembly.

b. Align two grooves and take ball hub out of ball cage.
c. Check housing, hub, cage and balls for pitting. If excessive radial clearance in joint is noticeable when shifting gears, replace joint.

When assembling inner CV joint, proceed as follows: 

a. Fill joint with 45 grams of grease, supplied with repair kit, on each side.
b. Install ball hub along both grooves in ball cage.
c. Push balls into cage and insert ball hub into proper outer ring, ensuring chamfer on inside diameter of ball hub points to contact shoulder on

driveshaft and to larger diameter of outer ring.

d. Insert hub with cage and balls into outer ring vertically.
e. Ensure that in each case a wide ball groove in outer ring and a narrow groove in hub are together on one side when hub is swung into outer

ring. When pivoting ball hub with cage and balls in outer ring, hub should be pivoted out of cage until balls are spaced to fit grooves.

f.

Press cage firmly until hub swings fully into position.

g. Joint is correctly assembled when ball hub can be moved in and out over full range of axial movement by hand.

When assembling driveshaft, note the following: 

a. Always use new circlips and boot clamps.
b. Check boots for cracks, replacing as necessary.
c. Type A driveshaft uses either of two types of dished washer for inner CV joint, install same type as that removed.
d. Use concave washer without internal splines for inner CV joint end on type A driveshaft and concave washer with internal splines for type B

driveshaft.

e. When installing outer CV joint on type B driveshaft, place new circlip into groove of driveshaft and drive outer axle shaft onto driveshaft

with plastic hammer until circlip is seated.

f.

When installing inner CV joint circlip, use suitable tools to press joint onto shaft until circlip can be pressed into groove.
