Description and Operation

General Information

The Ford Fusion is a basically new design of vehicle without a direct predecessor in the Ford product range. In the process, many components from the 2002.25 Fiesta have been used.

    Fundamentally, the Ford Fusion is based on the familiar 2002.25 Fiesta floorpan. The following components of the floorpan have been changed compared with the 2002.25 Fiesta:

  • rear panel
  • various retaining panels and retaining brackets for attached components

    The familiar design features of the 2002.25 Fiesta in the front and rear areas of the vehicle have been carried over in concept, and are therefore not specially described in this literature. Detailed information on these topics can be found in the booklet "2002.25 Fiesta Product Introduction" (CG 7944/S). Individually these are:

  • side members with designated yield points at the front
  • sheet steel crash element (crossmember) at the front
  • bolted-on plastic front end module
  • side members with designated yield points at the rear

    The whole bodywork of the Ford Fusion appears considerably larger than that of the 2002.25 Fiesta. This impression is achieved by:

  • increased feeling of space in the passenger compartment
  • relatively high headroom
  • comfortable entrance height
  • generous leg space, also for the rear bench seat
  • very low load space sill for the luggage compartment, achieved by a revised rear panel design
  • larger luggage compartment

Fiesta 2002.25

    Despite the same floor pan, the Ford Fusion seems roomier than the 2002.25 Fiesta Differences in the bodywork shape illustrated:

  • higher hood
  • longer rear quarter panel
  • longer roof
  • steeper vehicle rear

    The design features and production processes for both vehicles are practically identical. All special construction details from the 2002.25 Fiesta have also been taken over into the Fusion. These are for instance:

  • Reinforcements in the door structure to increase occupant safety in the event of a side impact.
  • Several stage construction to disperse crash energy in the area of the side member (crash element designated yield points).
  • Repair friendly overall construction: complete assemblies such as side members can be replaced easily without the damage to or disassembly of the neighbouring assemblies

2002.25 Fiesta joggling/widening

In the side region the Ford Fusion differs considerably from the 2002.25 Fiesta through a pronounced joggling/widening which runs from the front wing to the rear wheel arch. This has a stabilising effect on all the side panel surfaces.

Because of this stiffening of the panel surfaces (joggling/widening), high demands are made of undamaged paint dent removal techniques.

During partial replacement repairs, particular attention must be paid to an optically perfect edge flow.

2002.25 Fiesta rear area

Many changes in construction have been made in the rear area: As shown in the illustration, the height of the rear panel of the Fusion has been reduced so much that an almost flat load space edge results. In this way, the height of the load which can be accommodated is greater than that of the 2002.25 Fiesta.

There is limited access to the large panel surfaces of the tailgate from inside. This therefore puts special requirements on the pressure techniques used for undamaged paint dent removal.

Accessible areas for undamaged paint dent removal

The hood differs from the 2002.25 Fiesta mainly in the frontal area. Here the openings for the front headlamps and the integral radiator grille are particularly noticeable.

The plastic radiator grill is screwed to the hood in five places, and is therefore easily replaced. On the 2002.25 Fiesta the radiator grille is secured to the fixed plastic front module.

To minimise damage to the radiator grille, no force should be exerted on it when opening the hood.

Because of the reinforcements to the panels, high demand is made of undamaged paint dent removal techniques.

Fog lamps (optional)

The dip and main beams, side light and turn indicator are asymmetrically integrated into the front headlamp.

Dip and main beam and the side light have been designed to use free form reflector technology and are covered with a transparent plastic lens. The upper part of the front headlamp (turn indicator) is equipped with the usual diffusing lens.

Despite the restricted space, all the lamps of the front headlamp assembly can be changed without the need to remove adjacent components.

The front headlamp is attached to the bodywork at three points.

The base setting adjustment of the headlamps is easy to perform from above with the hood open using two adjustment screws (cross head).
