DETAIL
This procedure should be used for repairing a driver's outside door handle if the internal plastic actuating lever has broken. This repair avoids the delays
of ordering a matched replacement handle/lock assembly.
If an outside passenger door handle should fail, the complete handle assembly should be replaced.
From VIN SA310272 onwards stronger handle parts and a revised assembly process have been introduced at the factory.
It is important that care be taken when connecting the latch actuating rod to the lever because over-stressing the lever can lead to subsequent failure.
ACTION REQUIRED
Use the following repair kit and procedure to replace a broken actuating lever.

PROCEDURE
1.
Remove outside driver door handle following procedure in the workshop manual, section 76 - Chassis & Body, repair number 76.58.07.
2.
Note positions of spring & lever for subsequent reassembly.
3.
Saw through spring & plastic lever using a hacksaw (see illustration 1).
4.
Remove spring & loose part of lever using long nose pliers.
5.
Tap out roll pin using small punch - support the casting (see illustration 2).
6.
Fit new lever, roll pin and spring. Notice fit of spring - push spring in and wind lever around.
7.
Re-fit handle assembly to vehicle.
NOTE:
To avoid another failure care must be taken not to stress the plastic lever during installation.
