Removing
Removing
  Note!
t  To carry out this work it is necessary to disconnect battery earth strap. The vehicle should be checked for a fitted radio. If necessary obtain radio anti-theft code first.
t  The engine is removed downwards along with the gearbox.
t  All cable ties which are opened or cut open when removing engine, must be replaced in the same position when re-installing.
t  The removed liquid refrigerant should be put into a clean receptacle to be re-used or disposed of.
–  Draining the coolant → Chapter.
   
–  Remove the engine cover -arrows-.
–  With the ignition OFF, remove the battery: → Electrical system; Rep. Gr.27.

–  For vehicles with the engine identification letters AZL, loosen the connector -2- and the tube -3-.
–  Loosen the clamp -1- using the pliers for opening clamps -T20029-.
–  Extract the screw -arrow- and remove the air filter body.

–  Remove the lower battery support -arrows-.

–  Loosen the tubes from the clips -arrows- and remove the flexible suction tube.
  Note!
Take into account that the engines with the identification letters BBX are not fitted with an air conduction tube to the injectors.

–  Remove the coolant hoses for the heat exchanger -arrows-.

–  Remove the clamp -arrow- and remove the coolant tube -1-.

–  Loosen the connector -1-, the starter motor cable -2- and the earth cable -3-.

–  Release the connector -1- from the engine control unit as well as connectors -2- and -3-, release -arrows- the cable bracket -4- (according to vehicle equipment).
–  Leave the cable harness on the engine assembly.
–  Remove the gear control from the gearbox and place it to one side: → 02T 5 speed manual gearbox; Rep. Gr.34.
–  Secure the gear control to the bodywork.

–  Remove the reception cylinder -arrows- and place it to one side.
–  Secure the reception cylinder to the bodywork.
  Caution
Do not operate the clutch pedal after removing the reception cylinder.

–  Remove the clamp -arrow- and remove the coolant tube -1-.

–  Separate the connector -arrow-.
–  Remove nut -1- and remove the alternator electric cable -2-.

–  Remove the feed and return tubes -1- and-2- going to the distribution pump, press on the buttons of the block to do this.
  Caution
The fuel system is under pressure. Before opening the system place a cloth around the connection. Then release pressure by carefully loosening the connection.
–  Remove the clamp -arrow- and remove the coolant tube -3-.

–  Extract the connector -arrow- from the front lambda probe -G39-.

–  Remove the hook -arrow- and remove the lower coolant tube -1-.
–  Disconnect the connection for the reverse light switch.

–  Loosen the connectors -2- and -3- from the starter motor remove them from the support -1-.
–  Loosen and remove the rest of the electrical installation from the engine.

–  Remove the pendular support -arrows-.
–  Remove the right hand side articulated semi axle, then remove the left hand side articulated semi axle from the gear box: → Running gear, axles, steering; Rep. Gr.40.

–  Bring lock carrier into service position: → General Body Repairs, installation work, exterior; Rep. Gr.50.
Vehicles with air conditioning/climate control
  Caution
The air conditioning/climate control refrigeration agent circuit must not be opened.
  Note!
To prevent damage to condenser and cooling agent pipes/hoses, ensure that pipes and hoses are not stretched, kinked or bent.
–  Remove the Poly-V ribbed belt → Chapter.
–  Separate the compressor for the air conditioning/climate control.

–  Move the air conditioning/climate control compressor downwards and secure it to the lock carrier so that all of the connections for the refrigerant are under no tension.
Continued for all vehicles
–  Depending on the version, remove the metallic protection for the sump → Chapter.
–  Remove the rubber bearings located in the holes of the engine block for anchoring the engine installation tool, -T10012-.

–  Secure the -T10012- support onto the engine block using the attachment nut and a Bolt M10×25/8.8.
–  Place the Adaptor -SAT 1040/1- between the support -T10012- and the Hydraulic column jack -SAT 1040-.
–  Lift the engine assembly slightly.

–  Extract the bolts -arrows- from the engine support brackets, by the right hand side from above.
  Note!
For the removal of the attachment bolts, use a step ladder.

–  Extract the bolts -arrows- from the engine support brackets, by the left hand side from above.
–  Extract the engine assembly very gently downwards.
  Note!
When lowering the engine assembly, guide the engine assembly carefully to avoid damage to the body work.
