Engine: removal
  Note
To carry out this work it is necessary to disconnect battery earth strap. The vehicle should be checked for a fitted radio. If necessary, obtain the anti-theft code for the radio first.
–  The engine is removed along with the gearbox towards the front of the vehicle.
–  With the ignition switched off disconnect battery earth strap.
–  All cable ties which are opened or cut open when removing engine, must be replaced in the same position when re-installing.
–  Remove the air filter → Rep. Gr.24.
–  Removing the sound damper → Rep. Gr.50.
–  Open the expansion tank sealing cap to release pressure in cooling system.
–  Loosen clips and pull coolant hoses from their attachment to the engine using the -T20029- pliers.
–  Drain coolant → Chapter.
–  Remove the baffle plate → Bodywork - assembly work; Rep. Gr.51.
–  Remove the electrical connections from the electric ventilator-radiator assembly and remove this.
Vehicles with air conditioning
–  For versions fitted with air conditioning, remove the radiator from its attachment to the condenser and remove the radiator from the vehicle, secure the condenser avoiding bending or stressing the tubes.
  WARNING
The air conditioning refrigerant circuit must not be opened.
  Note
t  The cooling agent circuit should not be opened except in workshops with the qualified personnel, tools and required equipment.
t  To prevent damage to condenser and refrigeration pipes/hoses, ensure that the pipes and hoses are not stretched, kinked or bent.
In order to remove and fit the engine without having to open the cooling agent circuit:
–  Remove the braces of the cooling agent tubes.
–  Unhook the drying filter, found attached to the front right wheel housing.
Continued for all vehicles
–  Remove the Poly-V → Chapter.
–  Remove the alternator.
Vehicles with air conditioning
–  Remove the air conditioning compressor and secure it to the bodywork so that the cooling agent tubes are not under any tension → Rep. Gr.87.
–  Position and secure the condenser, compressor and air conditioning tubes assembly to the right hand side.
Continued for all vehicles
–  Separate the power steering liquid tank-bracket assembly without disconnecting the tubes and secure it to the bodywork in an appropriate manner.
–  Separate the following components from the engine assembly:
t  Central electric connection.
t  All electric cables of the gearbox, alternator and starter motor and position them in such a way that they will not impede the subsequent operations.
t  The earth cable from its attachment to the gearbox.
t  The bracket attaching the power steering tube to the starter motor.
–  Remove the clutch cable: → 5 speed gearbox 020; Rep. Gr.30.
–  Separate the following components from the engine:
t  Remove the earth cable from its attachment to the cylinder head cover.
t  Remove the power cable from its attachment to the distributor cover
t  The vacuum tube for the power steering.
t  The connection from the air intake preheating system.
t  The accelerator cable, from its attachment to the injection unit; do not remove the attachment hook.
t  The flexible tube from the throttle control unit to the active carbon unit
–  Separate the fuel feed and return tubes (separation at the existing connection joined to the suspension turret is recommended).
–  Cover the tubes to avoid the penetration of dirt into the fuel system.
  WARNING
Fuel supply pipes are under pressure. Before removing hose connections wrap a cloth around the connection. Then release pressure by carefully pulling hose off connection.
–  Separate the gearbox control rods from the attachment to the gearbox: → 5 speed manual gearbox; Rep. Gr.34.
–  Fit the -U-30025E- support to suspend the engine assembly for the following operations.
   
–  Remove the securing pin -B- from the rear right hand side engine assembly bracket, to do this it will be necessary to remove the bracket angle and the lambda probe connection.

–  Remove the attachment bolt -A- from the front engine assembly bracket.

–  Remove the attachment bolt from the rear left engine assembly bracket. Loosen without fully removing the attachment bolts of the suspension bracket from the gearbox (not shown in the diagram).
–  Remove the semi-axles from the gearbox, extract the right hand side semi-axle and support the left hand semi-axle keeping it elevated → Running gear; Rep. Gr.40.
–  Remove the front exhaust tube from the exhaust manifold → Chapter; Exhaust manifold, front exhaust pipe section with catalytic converter and attachments.
–  Loosen the power steering belt and remove the bracket-hydraulic pump assembly, to do this it will be necessary to extract the upper bolt, the tension bolt and the two bolts attaching the lower part of the bracket. Following this, support the subframe; the flexible tubes remain connected: → Running gear; Rep. Gr.48.

–  Remove the pulleys from the crankshaft and the refrigerant pump. To do this, use the retention tool -T20059-.
–  Remove all of the electrical cables necessary and leave them out.
–  Remove the -U-30025E- support, insert the securing tool -T20127- and lift slightly with the workshop crane.
–  Maneuver the engine assembly, extracting it carefully by the front of the vehicle.
  Note
When the assembly is lifted out, it must be carefully guided to prevent damage to bodywork.
