System Pressure Test

Operating Fuel Pump For Test

Unless the fuel pump relay receives an rpm signal from the ignition system indicating that the engine is running, the fuel pumps will operate for
only a few seconds when the ignition is ON.

To operate the pumps longer, for fuel system tests without the engine running, the relay must be bypassed to power the pumps directly.

One method is to remove the relay and connect two sockets on the fuse/relay panel. The sockets used are those corresponding to terminals 30
(power input) and 87 (output) of the relay. For more information on the fuse/relay panel and terminal identification refer to the Electrical
Diagrams.

NOTE:  The jumper wire should be 1.5 mm (16 ga.) and include an in-line fuse holder with a 20 amp fuse. To avoid fuse/relay panel damage
from repeated connecting and disconnecting, also include a toggle switch. A commercially available jumper, Volkswagen special tool no. US
4480/3 (order no. TU4 480 003 25 ZEL), is also available.

With the ignition OFF and the fuel pump relay removed, use the jumper (toggle switch OFF) to bridge the sockets in the fuse/relay panel. Turn ON
the toggle switch to operate the fuel pumps.

System Pressure Test

1.

Connect the pressure gauge with the proper adapter (VW 1318/5), and new sealing washers, between fuel line at the cold start valve, and lower
chamber test connection on the fuel distributor.

Remove fuel pump relay, and install a jumper wire with in-line switch, see "Operating Fuel Pump For Test" above.

3.

Disconnect the plug from the differential pressure regulator.

4.

With the gauge valve open, activate the fuel pump and read the pressure.

System pressure should be 5.2 - 5.6 bar (75 - 82 psi).

5.

If pressure is below the specified value:

a. Test output quantity of fuel pump, (see "FUEL PUMP").
b. If fuel pump output is OK, replace pressure regulator.

If the fuel pressure is greater than specified:

a. Disconnect fuel tank return line from pressure regulator.
b. Activate the fuel pump and read the fuel pressure.  (Only a slight seepage should occur at the open return line).

System pressure should be 5.2 - 5.6 bar (75 - 82 psi).

c. If the pressure is OK, check for blocked fuel return line.
d. If pressure is still incorrect, replace the pressure regulator.

NOTE:  System pressure is not adjustable.
