Removing cylinder head   Note All cable straps which are detached or cut open when removing, should be fitted on again in the same place when installing. Special tools and workshop equipment required t  Workshop crane (e.g. - V.A.G 1202 A-) t  Catch pan (e.g. -V.A.G 1306-) t  Pliers for spring strap clamps t  Wrench for cylinder head bolts (e.g. -3452 -) t  Suspension fixture - MP 9-201- t  Ring spanner for injection lines Procedure –  On models fitted with a coded radio set, pay attention to the coding; determine if necessary. –  Disconnect the battery-earth strap with the ignition off.

–  Remove engine cover: –  Pull out oil dipstick -1-. –  Remove plug -2- and slacken fixing nuts -arrows-.

–  Remove middle and left noise insulation -arrows-. –  Remove front exhaust pipe from exhaust manifold → Chapter –  Remove the ribbed V-belt → Chapter. –  Open the cap of the coolant expansion reservoir.

–  Turn the drain plug -arrow- on the radiator to the left, if necessary fit auxiliary hose onto connection.

–  In addition, detach coolant hose at bottom of oil cooler -arrow- and allow remaining coolant to drain.

–  Slacken hose clamp -2- and remove air guide hose -1-. –  Detach vent hose -3- and unplug connector from air mass meter -4-. –  Slacken fixing screws -5- and remove air filter cover -6-. –  Remove intake manifold: → 1.9 ltr./50 kW (SDI) Engine, Fuel Injection and Glow Plug System → Rep. Gr.23. –  Remove injection lines.   Note Always replace wiring set completely. Use a special spanner for injection lines. –  Remove return-flow lines from injection nozzles to injection pump. –  Disconnect glow plug edge connector. –  Disconnect cable at needle stroke sender and pull plug out of the holder. –  Detach left coolant hose at cylinder head. –  Unscrew left coolant flange at cylinder head. –  Remove coolant pipe at the fixtures and pull off to the left.

–  Remove fuel hoses -arrows- at the injection pump, close with clean plugs and lay aside. –  Remove top toothed belt guard. –  Unscrew 2 bolts for rear toothed belt guard on both sides of the cylinder head. –  Position engine on TDC cylinder 1, take toothed belt off camshaft sprocket and remove camshaft sprocket → Chapter   Note t  The V-ribbed belt pulley of crankshaft, the middle and bottom toothed belt guard can remain installed. t  The timing belt remains fitted onto the timing belt crankshaft sprocket. t  Pay attention to all instructions for the removal and installation of the timing belt → Chapter –  Remove toothed belt tensioning pulley.

–  Slacken cylinder head bolts in the sequence 1 ... 10.

–  Hook on lifting device -MP 9-201- at cylinder head.   Note The induction pipe must be attached with a wire to the carrier lug of the supporting device, in order to achieve a stable position for the cylinder head. –  Slightly raise cylinder head with workshop crane. –  Swivel the cylinder head to the left out of the rear toothed belt guard and simultaneously remove the tensioning pulley.
