Subject: Rear axle - Low frequency noise with installed mass damper
Models: Engines: Option:
Astra-G 1998...2003,Astra-G Coupe 2000...2003,Astra-G Cabrio 2000...2003,Zafira 1999...2003 All,All,All,All
Complaint: Noises at rear brakes with or without break operation
Cause: Stimulation of the brakesystem.
Production: As per the following breakpoints calipers with a damper and a modified upper sliding pin have been introduced in production: Plant Bochum I with VIN W0L0TGF3532044143 and W0L0TGF7532045121, Plant Eisenach with VIN W0L0TGF4836023821, Plant Antwerp with VIN W0L0TGF..35043736. Plant Ellesmere Port with VIN W0L0TGF..38009690, Plant Bertone with VIN W0L0TGF073B001191 (Coupe), Plant Bertone with VIN W0L0TGF673B002531 (Convertible, Plant Rayong with VIN W0L0TGF753H003256.

Remedy:


Please check before applying this remedy wether remedy 1448 was applied
and the mass dampers are installed.



Only if the mass dampers are installed in the vehicle and the low noise
frequence occurs again, replace the upper rubber coated sliding pins with
plain sliding pins.



Attention: Before replacing the rubber coated sliding pin, check if the 
           installed pin is the rubber coated version (picture 1, I: rubber 
           coated sliding pin with hexagonal collar, II: plain sliding pin 
           with rounded collar).

1. Replacing the Guiding Pins:



   - see working procedure "Rear Wheel Brake Linings, Remove and Install 
     (from MY '02, Lucas/TRW brake caliper)", group "H", Service Instruction 
     Astra-G, Zafira, but with the following deviations:



    a) Remove both fastening bolts of the brake calliper. Draw brake caliper 
       out of guide in brake carrier and attach to rear sprint with cable 
       tie.



    b) Before installing new brake pads the upper rubber coated sliding pin 
       has to be pulled out.



    c) The new plain pin has to be greased (Grease - Lucas/TRW No. 32 932 966 
       - is included in the repair kit) and then pushed into the guiding hole 
       until the stop position.



    d) To evacuate trapped air the rubber boot must be pulled up.



Note: Use the new brake pads included in the repair kit. It is important that 
      the brake pads are installed correctly - see Field Remedy 1448.

The costs for this repair will be covered for vehicles not older than
3 years and with a mileage lower than 100.000 Km.
The regular warranty procedure should be used for claiming Set-Up-Time.
