Removal

WARNING:
WARNING:Do not smoke or carry lighted tobacco or open flame of any type when working on or near any fuel related components. Highly flammable mixtures are always present and can ignite. Failure to follow these instructions can result in personal injury.
CAUTION:
CAUTION:Diesel fuel injection equipment is manufactured to very precise tolerances and fine clearances. It is therefore essential that absolute cleanliness is observed when working with these components. Always fit blanking plugs to any open orifices or lines.
  1. Disconnect the battery ground cable.
  1. Remove the alternator drive belt. For additional information, refer to Section  303-05 Accessory Drive.
  1. Lower the vehicle.
  1. Drain the cooling system. For additional information, refer to Section  303-03 Engine Cooling.
  1. Remove the power assisted steering drive belt. For additional information, refer to Section  303-05 Accessory Drive.

  1. Disconnect the fuel leak-off hose from the fuel injection pump.

  1. Remove the fuel supply tube retaining clips.

  1. Detach the pipe support bracket.

  1. Disconnect the fuel delivery tube unions from the fuel injectors.

  1. Remove the fuel delivery tubes.

  1. Remove the accelerator cable adjuster clip.

  1. Detach the accelerator cable from the retaining bracket.

  1. Disconnect the accelerator cable from the fuel lever.

  1. Disconnect the idle speed control cable from the idle lever.

  1. Disconnect the fuel injection pump wiring harness electrical connector.

  1. Disconnect the fuel supply tube from the fuel injection pump.

  1. Disconnect the fuel return tube from the fuel injection pump.

  1. Disconnect the turbocharger boost pressure actuator hose from the fuel injection pump.

  1. Detach the turbocharger boost line.

  1. Detach the power steering pump and bracket assembly and place to one side.

  1. Support the engine.

  1. Remove the top engine mount.
    • Discard the top engine mount retaining nuts.

  1. Disconnect the coolant hose from the water pump.

  1. Remove the timing drive belt cover.
  1. Turn the engine clockwise until the slot in the fuel injection pump drive gear reaches the 11 o'clock position.

  1. Remove the blanking plug and install the TDC timing peg to the cylinder block.
  1. CAUTION:
    CAUTION:When turning the engine to lock the crankshaft against the TDC timing peg, do so slowly to avoid bending the TDC timing peg.
    Turn the engine clockwise until the crankshaft locks against the TDC timing peg.
  1. Lower the vehicle.

  1. Install the drill bit to lock the fuel injection pump.
  1. Remove the camshaft drive belt. For additional information, refer to Section  303-01A Engine / 303-01B Engine / 303-01C Engine / 303-01D Engine.

  1. Loosen the fuel injection pump drive belt tensioner bolt to slacken the drive belt.

  1. Tighten the fuel injection pump drive belt tensioner bolt.

  1. Remove the fuel injection pump drive gear retaining bolts.
  1. Remove the drill bit from the fuel injection pump.

  1. Remove the fuel injection pump drive gear and drive belt.

  1. Remove the fuel injection pump retaining bolts.

  1. Remove the fuel injection pump support bracket retaining bolts.

  1. Remove the fuel injection pump.

Installation

NOTE:
NOTE:Install new top engine mount retaining nuts.

  1. Install the fuel injection pump.

  1. Install the fuel injection pump support bracket retaining bolts.

  1. NOTE:
    NOTE:Do not fully tighten the fuel injection pump drive gear retaining bolts.
    Install the fuel injection pump drive gear
    • Make sure the slot in the drive gear aligns with the hole in the fuel injection pump drive flange.
  1. Install a new fuel injection pump drive belt.

  1. Install the drill bit to lock the fuel injection pump.

  1. Loosen the fuel injection pump drive belt tensioner bolt to tension the drive belt.

  1. Tighten the fuel injection pump drive belt tensioner bolt.

  1. Tighten the fuel injection pump drive gear retaining bolts.
  1. Install a new camshaft drive belt. For additional information, refer to Section  303-01A Engine / 303-01B Engine / 303-01C Engine / 303-01D Engine.
  1. Remove the drill bit from the fuel injection pump.
  1. Remove the TDC timing peg from the cylinder block.
  1. Turn the engine clockwise two full turns until the slot in the fuel injection pump drive gear reaches the 11 o'clock position.

  1. Install the TDC timing peg to the cylinder block.
  1. CAUTION:
    CAUTION:When turning the engine to lock the crankshaft against the TDC timing peg, do so slowly to avoid bending the TDC timing peg.
    Turn the engine clockwise until the crankshaft locks against the TDC timing peg.
  1. Check the static timing.
    1. Install the drill bit and the camshaft locking plate.
    1. If either the drill or the camshaft locking plate fail to enter their respective holes, repeat the timing procedure.
  1. Remove the drill bit from the fuel injection pump.
  1. Remove the camshaft locking plate.

  1. Remove the TDC timing peg from the cylinder block and install the blanking plug.

  1. Install the timing belt cover.

  1. Connect the engine coolant hose.

  1. Install the top engine mount.
  1. Remove the engine support bar.

  1. Install the power steering pump and bracket assembly.

  1. Attach the turbocharger boost line.

  1. Connect the turbocharger boost hose to the fuel injection pump.

  1. Connect the fuel return tube to the fuel injection pump.

  1. Connect the fuel supply tube to the fuel injection pump.

  1. Connect the fuel injection pump wiring harness electrical connector.

  1. Connect the idle speed control cable.

  1. Connect the accelerator cable to the fuel lever.

  1. Attach the accelerator cable to the retaining bracket.

  1. Install the accelerator cable adjuster clip.

  1. Install the fuel delivery tubes to the fuel injection pump.

  1. Connect the fuel delivery tube unions to the fuel injectors.

  1. Attach the pipe support bracket.

  1. Install the fuel supply tube retaining clips.

  1. Connect the fuel leak-off hose to the fuel injection pump.
  1. Install the power assisted steering drive belt. For additional information, refer to Section  303-05 Accessory Drive.
  1. Install a new alternator drive belt. For additional information, refer to Section  303-05 Accessory Drive.
  1. Lower the vehicle.
  1. Connect the battery ground cable. For additional information, refer to Section  414-01 Battery, Mounting and Cables.
  1. Fill-up the cooling system. For additional information, refer to Section  303-03 Engine Cooling.
  1. Fill-up and bleed the power steering system. For additional information, refer to Section  211-00 Steering System - General Information.
  1. Adjust the accelerator cable. For additional information, refer to Section  310-02 Acceleration Control.
  1. Check the engine idle speed and adjust as necessary.
    For additional information, refer to Idle Speed Adjustment in this section.
