Installing the gearbox
Installing the gearbox
Installation is performed in the reverse order. Pay attention to the following points:
–  Clean the drive shaft serration and hub serration on used clutch discs, remove corrosion. Only apply a very thin layer grease for plug serration of clutch disc -G 000 100- on the drive shaft serration. Do not grease guide sleeve.
The clutch plate must slide freely up and down the drive shaft.
–  Inspect clutch release bearing for wear, replace if necessary.
–  If the plastic ring on the release bearing is loose, apply some adhesive -AMV 195 KD1 01- and secure it again to the bearing ring.
   
The three rectangular pegs -arrows- of the plastic ring are inserted into the recesses in the bearing ring.
if there is scoring deeper than 0.5 mm, the release bearing must be replaced.
–  Check whether the dowel sleeves for centering the engine/gearbox are present in the cylinder block; insert if necessary.
If the dowel sleeves are not present, this can result in difficulties to shift, clutch problems and if necessary noises from gearbox (gear rattling).
–  Thinly lubricate the tappet contact surface on the clutch release lever with copper grease -N 052 159 00-.
–  Tie up electrical wiring and bracket to the side before installing the gearbox, so that they do not get trapped between engine and gearbox.
–  Clean all threaded holes into which self-locking bolts are inserted, with a thread tap to remove residues of the locking fluid.
–  Raise the gearbox until the slave cylinder and tube-hose line bracket can be installed.

–  Insert the slave cylinder -1- into the hole provided in the gearbox housing, with no more lateral deviation from the direction of action of the tappet -arrow A-.
–  To do so insert into the contact recess -arrow B- of the clutch release lever -3-.
Then screw in the new Allan screw -2- at the gearbox.
  Note
When inserting the slave cylinder -1- in a tilt position, there is the risk that the tappet -arrow A- is guided past the clutch release lever -3-.

–  Before installing the gearbox check whether strut -B- is still swung to the side -arrow-.
–  Align the gearbox to the engine and insert.
Ensuring clearance to drive shafts.
  S37-0145
–  Loosen screw -1- (at the rear on the turbocharger) by some turns and turn strut -2- perpendicularly downwards.
–  Then screw in the upper and side engine/gearbox connecting screws -arrows- by hand.
–  Tighten screw -1- → Engine; Rep. Gr.21.
–  Tighten engine/gearbox connecting screws with torque → Chapter.
–  Attach the torque stop (front engine mount) to cross tube → Engine; Rep. Gr.10.
–  Install the starter motor → Electrical System; Rep. Gr.27.
–  Align the front exhaust pipe with catalytic converter so that they are not under tension → Engine; Rep. Gr.26.
–  Attach left and right drive shafts to the flange shafts → Chassis; Rep. Gr.40.
–  Inspecting gear oil → Chapter.
–  Setting the shift mechanism → Chapter.
–  Install the noise insulation → Body Work; Rep. Gr.50.
–  Connect earth cable of the battery and carry out work steps after connecting the battery → Electrical System; Rep. Gr.27.
